When Should Gym Equipment Be Removed From Service Immediately? 1
Hi, I’m George Yang — founder of YR Fitness and a hands-on fitness equipment designer with over 30 years of industry experience.

Have you ever noticed something wrong with a gym machine and wondered whether it is still safe to use? Some problems look small but can make the next repetition risky.

The short answer is: stop immediately if you see damaged cables, cracked frames, loose critical parts, instability, broken safety components, abnormal resistance, or electrical faults. Do not finish your set just because the machine still moves.

As a Machinery & Structural Engineer at YR Fitness, I work closely with frames, cables, moving parts, and the loads gym equipment handles every day. I often see small defects become bigger problems when people keep training after clear warning signs appear.

Below are seven signs that mean you should stop using the machine and report it. Learn these, and you can make a quick decision without guessing.

1. A Cable Is Frayed, Split, or Broken

See damaged cable strands? Stop using the machine.

Watch for:

  • Broken wire strands
  • Cracked or peeling cable coating
  • Flattened cable sections
  • Cuts or splits
  • A cable coming off its pulley

Only a few strands are damaged. Can I keep going?

No.

The cable transfers the resistance you are pulling against. If it fails during a repetition, the resistance can disappear suddenly, and the handle or moving arm may move unexpectedly.

This is not just a small maintenance detail. ASTM’s fitness equipment standard specifically covers load-transmitting components such as ropes, belts, and chains as part of fitness-equipment design requirements.

I would switch machines immediately rather than find out whether a damaged cable can survive one more set.

2. The Frame or Weld Has Cracks

A crack in the frame or welded joint is another clear reason to stop.

Look for:

  • Visible frame cracks
  • Cracked welds
  • Metal separation
  • Badly bent structural sections
  • Movement around welded joints

Here is why this matters: the frame carries both the machine and the forces you create during exercise.

A small crack may grow as that area repeatedly takes load. Do not do another set just to see if it gets worse.

3. Important Bolts or Fasteners Are Loose or Missing

Not every loose screw means the machine is unsafe. A loose structural or pivot bolt is different.

Stop if:

  • A major pivot bolt is loose
  • A structural bolt is missing
  • The seat moves unexpectedly
  • A moving arm has excessive play
  • A handle or support shifts under load

But what if the machine still works?

Working does not always mean safe.

Loose hardware can change alignment and place more stress on nearby parts. If a load-bearing or moving connection no longer feels secure, use another machine.

4. The Machine Moves or Feels Unstable

A gym machine should stay stable while you push, pull, sit, or stand on it.

Stop using it if:

  • The whole machine rocks
  • The base lifts from the floor
  • It moves excessively side to side
  • Leveling feet are broken
  • A seat or platform shifts during exercise

Sometimes the issue is simple floor contact. On the other hand, instability can also point to loose hardware or structural damage.

I would rather move to another machine than change my body position to compensate for unstable equipment.

5. Safety Stops or Guards Are Broken

Safety parts need to work before you use the machine.

Stop if you notice:

  • Broken safety catches
  • Missing pulley guards
  • Damaged adjustment pins
  • Broken range-of-motion stops
  • Failed locking mechanisms
  • Loose covers near moving parts

A broken adjustment pin is easy to underestimate. If a seat, pad, or support cannot lock securely, it may move while you are exercising.

Can you just hold it in position yourself?

No. Use another machine.

OSHA’s machine-guarding guidance explains that guards are meant to create a barrier around danger areas and that interlocked guards can stop moving parts when opened or removed.

6. Resistance Suddenly Behaves Abnormally

Pay attention when resistance suddenly feels different.

Stop if:

  • A weight stack drops
  • Resistance disappears unexpectedly
  • The movement repeatedly sticks
  • A machine arm jerks
  • Weight plates stop traveling smoothly
  • Resistance changes sharply during one repetition

The problem may come from a cable, pulley, guide rod, bearing, or another moving part.

Some machines naturally change resistance throughout the movement. That is normal.

What matters is a new, sudden, or unpredictable change.

From an engineering point of view, this is something I take seriously. You cannot control a repetition properly if you do not know how the machine will respond.

7. There Is an Electrical Fault

Be especially careful with treadmills, exercise bikes, ellipticals, and other powered machines.

Stop immediately if you notice:

  • A burning smell
  • Smoke
  • Sparks
  • Exposed wiring
  • A badly damaged power cable
  • Repeated unexpected shutdowns
  • Electrical shocks

Step off safely and report the machine.

Should you open the electrical panel yourself?

Not unless you are qualified.

The UK’s Health and Safety Executive advises that maintenance should be handled by a competent person and says damaged or faulty equipment should not continue to be used. Its equipment maintenance guidance also recommends following manufacturer maintenance instructions, especially for safety-critical features.

A display problem may sometimes be minor. Sparks, burning smells, damaged wiring, or electrical shocks are different—stop using the equipment.

Conclusion

Gym equipment should be taken out of use when a problem affects structure, resistance, stability, safety systems, or electrical safety. One more set is not worth using a machine that is behaving unpredictably.

At YR Fitness, durable construction is something we take seriously, but every machine still needs proper inspection and maintenance throughout its working life.
